Hammer Crusher Hammer Heads: Manganese vs High Chrome vs Composite

Hammer crusher hammer heads are the most frequently replaced wear part in any crushing line — typically lasting only 1-3 months, roughly twice the change-out frequency of jaw plates. The reason is simple: hammer heads strike material directly at high rotor speed, enduring high-frequency impact plus severe abrasion with almost no cushioning. Because they wear out so often, choosing the wrong alloy has the largest cost multiplier of any wear part. After 40 years in mining equipment and wear casting since the 1980s, the Grand Heavy team explains the boundaries of the three mainstream hammer materials with a decision table you can use directly.

I. Two Failure Paths That Explain Everything

Hammer heads strike material continuously at high rotor speed, and they fail in only two ways:

  • Worn away (abrasive failure): Hard silica particles repeatedly cut the working face, thinning it evenly and rounding the edges. High hardness alloys win here;
  • Cracked (impact failure): Large lumps or uncrushable tramp metal deliver a massive instantaneous load, producing chipped corners, cracks or breakage. High toughness alloys win here.

The three mainstream materials are simply different trade-offs between these two paths:

  • Manganese steel: Starts around HB200 and work hardens under sustained impact to roughly HB500 at the surface while the core stays tough. Grand Heavy hammer heads are water toughened per GB/T 5680 at about 1050 deg C [To be added: standard version year]. Suited to large-lump, impact-dominated duty;
  • High chrome alloy: As-cast carbides above HRC58 give excellent abrasion resistance, but lower toughness means higher chipping risk when uncrushable objects appear. Best where feed size is uniform and metal removal is reliable;
  • Composite casting (manganese plus high chrome): A high chrome working zone for abrasion resistance combined with a manganese steel mounting zone and core for toughness, joined by composite casting. This is today main route for combining wear life with impact reliability.

II. A Field Lesson: When High Chrome Hammer Heads Failed

We served a limestone aggregate plant running a PCZ heavy hammer crusher with feed up to 1000 mm and about 200 t/h capacity. Their manganese hammer heads had been lasting a steady two months. To cut unit price they switched to high chrome heads from a low-cost channel — and within three weeks suffered widespread corner chipping, with two heads breaking off, lodging in the chamber and scoring the grate and rotor.

The cause was clear: the line ran a high proportion of large lumps with inadequate metal removal. High chrome is hard but not tough, so large lumps and occasional tramp iron chipped it directly at the corners. The material was not defective — it was mismatched to the duty.

The fix was to return to a composite casting head with a high chrome working zone on a manganese base, and to add metal detector inspection to routine checks. Life returned to about 2.5 months with no further breakage. The lesson became a selection rule: for lines with large lumps and unreliable metal removal, pure high chrome is not recommended.

III. Hammer Head Selection Decision Table (Save This)

Your Duty Recommended Why Benchmark

Uniform feed, reliable metal removalHigh chrome alloyImpact controlled, hardness pays off mostAs-cast HRC58+
Both large-lump impact and severe abrasionComposite casting (first choice)Working zone resists wear, base keeps toughnessManganese plus high chrome composite
Inadequate metal removal, frequent tramp metalManganese-based compositePrioritize chipping resistance, then fix metal removal—

How to use: locate your material and feed conditions in the first column, then read the recommendation. When two materials both qualify, run the true-cost formula — unit price times change-out frequency plus downtime plus crane labor. Hammer heads change so often that downtime weighs more heavily than it does for jaw plates.

IV. Insider Gotchas

  • Hardness quoted as total quality: Hardness without impact toughness is the most common trap. Hammer heads are the part most vulnerable to brittleness — high hardness with insufficient toughness multiplies chipping risk;
  • The word composite abused: A hardfacing overlay is also called composite, which is a different tier from composite casting. Ask for a bonding interface micrograph or cross-section photo and the exact process name;
  • No weight marking or pairing: Hammer heads work in sets. Large weight differences within a set unbalance the rotor, causing vibration and premature bearing failure. Weigh each head on arrival and pair by weight;
  • Pin bore and bushing mismatch: Dimensional deviation restricts head swing or causes abnormal wear — a classic problem discovered only at installation.

V. When NOT to Choose Each Type

  • Pure high chrome: Not for lines with large lumps, unreliable metal removal or occasional uncrushables — breakage and chamber jams cost far more than the price difference;
  • Pure manganese: Weak in fine crushing with uniform feed and minimal impact, where work hardening never develops and wear accelerates;
  • Any material: If rotor balancing is not calibrated and heads are not weight paired, no alloy survives — fix installation practice before changing material;
  • Cheap unidentifiable heads: No certificate, no weight marking, no heat treatment record — risk is amplified in multi-head sets.

FAQ

  • Q: How often do hammer crusher heads need replacing? A: Typically 1-3 months depending on material hardness, feed size and rotor speed. They are among the most frequently replaced wear parts, so alloy choice has the largest cost impact.
  • Q: Why do heads chip or break? A: Mostly insufficient toughness — a material mismatched to duty such as high chrome with large lumps — or uncrushable objects entering with inadequate metal removal. Check duty match rather than simply buying harder material.
  • Q: What is better about composite casting than pure high chrome? A: A high chrome working zone resists abrasion while the mounting zone and core stay manganese steel for toughness. Under combined large-lump impact and severe abrasion, life and reliability usually exceed single-material heads.
  • Q: What matters when installing new heads? A: Three things: pair heads by weight within a set to protect rotor balance; check pin bore and bushing fit; and replace as a full set rather than mixing old and new.
  • Q: What documentation does Grand Heavy provide? A: Grand Heavy wear parts ship with a material certificate per batch and retained heat treatment records, support sample-based acceptance and re-testing, and can agree weight tolerances and NDT sampling contractually.

VI. Final Verdict

The key to hammer head selection is not which alloy is best but matching the alloy to your ratio of impact versus abrasion: manganese where large-lump impact dominates, high chrome where abrasion dominates, composite where both are present. Add weight pairing and metal removal discipline and both life and running stability improve together.
