5 Common Cone Crusher Failures and How to Fix Them

The cone crusher is the workhorse of medium and fine crushing in aggregate plants and metal mines. Once it stops unexpectedly, the whole line stops with it. Years of on-site service experience tell us that cone crusher failures usually give warning signs — early detection and correct handling keep losses to a minimum. This article summarizes the 5 most common cone crusher failures with their diagnosis and solutions, plus preventive maintenance points for site equipment managers. Grand Heavy has been deep in mining equipment for over 40 years with 20+ patents and long-term partnerships with CNBM and Conch Cement; its hydraulic cone crusher series optimizes chamber design through industry-university cooperation with Central South University for 20% higher output — every solution in this article comes from real production lines.

1. Coarser Output and Poor Particle Shape

Typical signs: more oversize particles in the final product; noticeably more recirculating load at the downstream screen.

Cause analysis: over 90% of such cases relate to mantle and concave wear. Worn liners change the chamber profile and shorten the parallel zone, so material is not fully shaped. Insufficient locking of the adjustment ring (ring backing off) also lets the discharge opening gradually widen.

Solutions: ① measure liner wear and plan replacement when about 2/3 of the original thickness is worn; ② re-tighten the adjustment ring and check clamping cylinder pressure; ③ when replacing liners, change mantle and concave as a pair — mixing old and new causes local stress concentration.

the Grand Heavy H4800 mantles, S240 mantles and all concaves are made of high manganese steel / high chromium alloy. After 40 years of formulation iteration and precise matching to the crusher chamber, they last 3–6 months under normal conditions — 30%–50% longer than commodity parts — effectively delaying the onset of gradation degradation.

2. Falling Output, Crusher Running Empty

Typical signs: low main motor current, insufficient chamber material level, monthly decline in hourly output.

Cause analysis: ① uneven or insufficient feeding — the chamber is starved; ② slipping or loose drive belts reducing speed; ③ liner wear degrading the chamber and throughput; ④ excessive screen recirculation forming a vicious cycle.

Solutions: ① maintain choke feeding with automatic feed control so material distributes evenly in the chamber; ② check belt tension and wear, replace promptly; ③ assess liner replacement timing against the wear curve. Special reminder: the cone crusher worst enemy is segregated feeding — material entering from one side lowers output, causes severe one-sided liner wear, and can even unbalance the main shaft.

3. Chamber Blockage and Tramp Iron Jams

Typical signs: main current spikes then drops sharply; material "bridges" in the chamber and stops flowing; or overload protection trips repeatedly due to tramp iron.

Cause analysis: ① overfeeding or overly wet, sticky material; ② inadequate metal removal — excavator teeth, drill rods, iron chunks mixed in; ③ discharge opening too small or downstream conveying capacity insufficient, causing choke-feeding.

Solutions: ① stop and clear the chamber immediately; restart from low feed; ② install an iron remover / metal detector at the feed point to intercept tramp metal at the source; ③ set the discharge opening properly and ensure downstream conveying matches. the Grand Heavy hydraulic cone crusher series features hydraulic tramp iron protection with automatic overload release — after tramp iron passes, it discharges and resets automatically, drastically cutting handling time. That is a reliability feature worth investing in at the selection stage.

4. Abnormal Vibration and Noise

Typical signs: increased machine vibration, metallic impact sounds or periodic abnormal noise.

Jaw crusher application

Jaw crusher receiving coarse feed

Cause analysis: ① loose anchor bolts or liner fixing bolts; ② large tramp iron in the feed causing short-time impact; ③ gear coupling wear, spherical bearing wear; ④ main shaft eccentric bushing wear increasing clearance.

Solutions: stop first and check all fasteners — the most common and easiest cause. If vibration persists after re-tightening, inspect the drive gears and spherical bushing wear, and schedule an overhaul if necessary. Remember: vibration problems cannot wait — running with a fault can turn a small wear issue into a broken shaft catastrophe.

5. Unstable Hydraulic Pressure and High Oil Temperature

Typical signs: hydraulic station pressure gauge fluctuating, discharge opening drifting, or oil temperature alarm.

Cause analysis: ① contaminated or degraded hydraulic oil, sticking valves; ② aged seals leaking; ③ blocked radiator or insufficient cooling water; ④ oil pump wear causing internal leakage.

Solutions: ① replace hydraulic oil on schedule and clean the tank and filter — contamination is the number one root cause of hydraulic failures; ② replace aged seals and observe for a week to confirm no leakage; ③ clean radiator fins and check the cooling system; ④ for serious pump leakage, arrange professional repair.

6. Preventive Maintenance Checklist: Kill Failures Before They Happen

CycleInspection Items
Every shiftRecord current / oil pressure / oil temperature readings; listen for abnormal noise; observe feed uniformity
WeeklyRe-torque fasteners; check belt tension; clean iron remover; measure discharge opening
MonthlyMeasure and log liner wear; sample hydraulic oil; check filters
QuarterlyCheck gear pair wear; test / replace hydraulic oil; lubricate drive components

Keep measurement data in a log — liner wear trends and oil degradation become clear at a glance, turning replacement planning from "fix it when it breaks" into "replace by the numbers." This is the preventive maintenance system the Grand Heavy service team sets up as standard for customers, combined with a 24-hour response mechanism to minimize unplanned downtime.

FAQ

Q1: How often should the mantle and concave of a cone crusher be replaced?
A: About every 3–6 months under normal conditions, depending on material abrasiveness, operating hours and feeding. Measure wear monthly to build a trend log, and replace when 2/3 of the original thickness is worn.

Q2: Output is falling but the machine makes no abnormal noise — should I still stop and inspect?
A: Check three things first: feed rate and uniformity, belt tension, and measured discharge opening. If all are normal yet output stays low, the liners have most likely worn and degraded the chamber — arrange measurement and evaluation.

Q3: After tramp iron stops the hydraulic cone crusher, what is the correct procedure?
A: Clear the chamber and remove the iron first, then check hydraulic system pressure and accumulator nitrogen pressure, and finally restart slowly from low feed. Frequent tramp iron events mean upstream metal removal needs strengthening.
