NDT for Wear Parts: Choosing Between Ultrasonic, Magnetic Particle and Penetrant Testing

When buying wear parts, the words "NDT passed" are often treated as a quality guarantee, yet few realise that a test report is only accountable for the defect types that method can find. Across 40 years of wear casting and testing since the 1980s, Grand Heavy has seen many disputes where the report said "magnetic particle testing passed" while the part failed from an internal defect. This guide sets out the boundaries of ultrasonic, magnetic particle and penetrant testing, and how to read an NDT report.

Quick View Verdict
Each method covers one zoneUltrasonic for internal, magnetic particle for surface and near-surface, penetrant for surface-opening defects only
The industry trapManganese steel cannot be tested by magnetic particle — the water toughened structure is austenitic and non-magnetic
What "NDT passed" really meansPassing applies only to the defect types that method can detect, not to "defect-free"
Marks of an invalid reportMissing any of: method, standard, sensitivity (acceptance level), test locations
Castings are harderCoarse grains scatter ultrasound; rough surfaces distort MT and PT — casting NDT is harder than forgings

I. Where Each Method Applies

1. Ultrasonic testing (UT) — the main tool for internal defects

  • Finds: internal defects — shrinkage, porosity, large inclusions, internal cracks;
  • Principle: the sound beam reflects at defect interfaces with strong impedance contrast; position and amplitude of echoes indicate the defect;
  • Conditions: relatively simple geometry, ground smooth surface, couplant required;
  • Key limitation for castings: coarse grains scatter sound, making UT on coarse-grained cast materials such as manganese steel and high chrome iron difficult; suitable probe frequency and reference blocks are required, otherwise signal-to-noise is poor with risk of misses or false calls;
  • Operator dependent: waveform interpretation relies on experience and can differ between inspectors.

2. Magnetic particle testing (MT) — the crack finder for ferromagnetic material

  • Finds: surface and near-surface cracks (quench cracks, grinding cracks, weld cracks) with very high sensitivity to cracking;
  • Principle: magnetising the part makes flux leak at defects, attracting magnetic particles to form a visible indication;
  • Iron rule: ferromagnetic materials only;
  • The most common industry trap: manganese steel (Mn13) after water toughening is fully austenitic and non-magnetic, so magnetic particle testing is essentially ineffective. If a supplier issues an MT pass report for manganese steel, either the test was invalid or the material is not properly water toughened manganese steel — both deserve scrutiny. Use penetrant testing for manganese steel surfaces instead;
  • Other limits: surface must be ground; complex shapes magnetise unevenly; parts must be demagnetised afterwards.

3. Penetrant testing (PT) — surface-opening defects in any material

  • Finds: defects open to the surface — cracks, porosity, exposed shrinkage;
  • Principle: penetrant enters openings by capillary action; after cleaning, a developer draws it back out to form an indication;
  • Main advantage: no material restriction — carbon steel, stainless steel, manganese steel, aluminium and copper all work. This is the correct choice for manganese steel surfaces;
  • Key limitation: only defects open to the surface — near-surface defects that do not break the surface are invisible; porous or spongy areas may bleed out penetrant as diffuse indications requiring experience to interpret;
  • Conditions: surface must be clean and dry, free of oil and scale; temperature must be within the specified range.

II. A Field Lesson: An MT Pass Report and a Fracture

A batch of manganese steel liners fractured in service. The buyer produced the supplier report reading "magnetic particle testing passed" and alleged a material problem; the supplier maintained the parts had passed at dispatch. The two sides were deadlocked.

We started from the report itself:

  • Finding 1: method mismatched to material. The parts were manganese steel — austenitic after water toughening and non-magnetic, so MT is essentially ineffective on them. Such a pass report says nothing about the surface, let alone the interior;
  • Finding 2: the report lacked key elements. No standard, sensitivity (acceptance level) or test locations were stated — even with the right method, such a report cannot be verified and is an invalid report;
  • Finding 3: the fracture originated internally. Fracture surface analysis located the crack origin in an internal porosity region — a defect type that only ultrasonic testing can find, and no UT had been performed on this batch.

Both sides had blind spots: the buyer read "MT passed" as "defect-free", while the supplier had supplied a report whose method did not match the material. The fix: the inspection requirement for such parts became "penetrant testing for the surface plus ultrasonic testing for critical internal zones", with the standard and acceptance level written into the purchase contract, and reports required to state method, standard, level and locations.

Three rules were recorded: 1. define the defect location first, then choose the method; 2. for manganese steel surfaces use penetrant, not magnetic particle; 3. a report missing any of method, standard, level or locations is invalid.

Surface cracks on carbon or low alloy steel (ferromagnetic)Magnetic particle MT (highest sensitivity)
Surface defects on manganese or stainless steel (non-magnetic)Penetrant PT (MT is ineffective)
Critical parts, full assuranceCombine: surface PT or MT plus internal UT

Report validity checklist — check each item when a report arrives:

Check Verdict
1. Does the method (UT/MT/PT) match the material and defect type?Manganese steel plus MT → invalid
2. Standard number statedNo standard → cannot be verified, invalid
3. Sensitivity / acceptance level statedNo level → the word "passed" means nothing
4. Locations and coverage (sampling or full)Only "tested" → invalid
5. Personnel hold certification for that methodUncertified → results questionable

IV. Insider Gotchas

  • Reading "NDT passed" as "defect-free": each method is accountable only for the defects it can find. An MT pass proves nothing about internal shrinkage or porosity;
  • Using magnetic particle on manganese steel: water toughened manganese steel is austenitic and non-magnetic, so MT is essentially ineffective. The most common method misuse in the wear parts industry — either the tester did not know, or the material is wrong;
  • Accepting reports without a standard or a level: without these two, a report cannot be verified and "passed" carries no obligation;
  • Assuming castings test as easily as forgings: coarse grains scatter ultrasound and rough surfaces distort MT and PT; casting NDT needs dedicated procedures and reference blocks;
  • Treating sampling as full inspection: sampling rate and locations must be written into the contract; testing only convenient spots while avoiding riser and gate roots where defects concentrate is not testing at all.

V. When NOT to Apply / Cautions

  • UT on coarse-grained castings needs special technique: lower-frequency probes, material-matched reference blocks and experienced casting inspectors, otherwise results are not trustworthy;
  • PT is not for porous or spongy surfaces: porosity bleeds penetrant into diffuse indications that cannot be interpreted; machine to a sound surface first;
  • MT without demagnetising afterwards: residual magnetism on bearing seats attracts iron particles and accelerates wear; demagnetise after testing;
  • PT at extreme temperatures: too cold thickens the penetrant, too hot evaporates it; outside the standard range use the appropriate temperature-grade product and verify.

Three actions: 1. Specify the method combination and acceptance level in the contract by defect location; 2. Verify incoming reports against the validity checklist; 3. For manganese steel remember one line: penetrant for the surface, ultrasonic for the interior.

FAQ

  • Q: What is the difference between magnetic particle and penetrant testing? A: MT uses magnetisation and works only on ferromagnetic material, with very high sensitivity to surface and near-surface cracks. PT works by capillary action on any material but only finds defects open to the surface. Manganese steel in the water toughened state is non-magnetic and must be tested by penetrant.
  • Q: Does "NDT passed" prove the part has no defects? A: No. Each method is accountable only for the defect types and locations it can detect: UT for internal, MT for surface and near-surface, PT for surface openings only. An MT pass proves nothing about internal shrinkage.
  • Q: What must an NDT report contain to be valid? A: At minimum five items: method, standard number, sensitivity (acceptance level), test locations and coverage, and personnel certification. Missing any makes the report unverifiable and the word "passed" meaningless.
  • Q: Why is UT harder on castings than forgings? A: Cast grains are coarse and scatter sound, degrading the signal-to-noise ratio with risks of misses and false calls. Lower-frequency probes, material-matched reference blocks and experienced inspectors are required.
  • Q: How should NDT requirements be specified when buying wear parts? A: Specify the method combination and level by part criticality and risk locations — for example "surface PT plus UT of critical zones" for key load-bearing parts — together with the standard, acceptance level, locations and sampling rate. See wear parts purchase contract essentials.
  • Q: What testing support does Grand Heavy provide? A: Grand Heavy wear parts ship with material certificates and heat treatment records; PT and UT reports can be provided per contract, with joint failure analysis support. See also choosing a hardness test method.

VI. Final Verdict

The selection logic is two steps: decide which defect location worries you, then choose the method — internal by ultrasonic, ferromagnetic surfaces by magnetic particle, manganese steel surfaces by penetrant, and combinations for critical parts. Check every report for the five elements — method, standard, level, locations, certification — and treat any report missing one as invalid. "NDT passed" is always accountable only to the defects that method can find; reading it as "defect-free" is the most common buyer blind spot.
