Cone Crusher vs Gyratory Crusher: Choosing the Right Coarse Crushing Route

2026-09-18 09:14:28

Cone crushers and gyratory crushers are often compared side by side, yet they occupy different positions in a crushing circuit — one covers secondary and tertiary duty with flexibility, the other specializes in very large-scale primary crushing. Getting it wrong is expensive: a gyratory on a small operation means heavy capital outlay and building height modifications, while using cones where a gyratory belongs means paying tuition on a permanent capacity bottleneck. After 40 years in mining crushing equipment since the 1980s, the Grand Heavy team breaks down the boundary across capacity, feed size, investment and site conditions.

Grand Heavy cone crusher mantle — cone crushers are the workhorse of secondary and tertiary stages

Quick View Verdict
One-line differenceGyratory handles large feed in primary crushing; cone covers secondary and tertiary stages
Capacity dividing lineRoughly 1000 t/h — above it, evaluate gyratory; below it, cones are more economical
Gyratory main costHigh equipment and civil investment, tall building height, complex maintenance lifting
Cone main strengthHydraulic protection, tramp iron release, adjustable cavity, many models, flexible layout
Common mistakeTreating a gyratory as simply a bigger cone — it is a different circuit route

I. Position in the Crushing Circuit

  • Gyratory crusher: A primary stage machine. The mantle gyrates within the concave, crushing continuously by compression and bending, with a very large feed opening that accepts run-of-mine rock directly. Continuous full-load crushing is its defining trait — suited to multi-million-ton operations running long continuous shifts. The trade-offs are high equipment and foundation investment plus substantial building height.
  • Cone crusher: The mainstay of secondary and tertiary stages. Grand Heavy supplies spring, hydraulic and multi-cylinder hydraulic cone crushers with feed sizes up to roughly 300 mm and capacities of 30-1000 t/h. The key advantages are hydraulic protection and tramp iron release — when metal enters the chamber the machine yields and discharges it instead of destroying the main shaft — plus automatic closed-side-setting adjustment. In our research partnership with Central South University, cavity optimization raised output on some models by roughly 20 percent (subject to model and duty verification).

In short: a gyratory solves intake and throughput; a cone solves fineness and flexibility.

II. A Field Lesson: Reviewing a Capacity Expansion Route

In 2026 we assessed a granite quarry expansion. Phase one ran a jaw plus cone two-stage circuit at a steady 300 t/h. Phase two doubled capacity toward 1000 t/h, and management initially proposed adding two more cone crushers in parallel — familiar equipment, existing maintenance know-how, fast approval.

Our process review disagreed. Three parallel machines meet total capacity, but parallel units multiply operator positions, spare part variety and maintenance windows, and the primary stage was still a jaw crusher requiring extra material handling. The mine eventually restructured the project around evaluating a gyratory at the primary stage while keeping cones for secondary and tertiary duty. The lesson: capacity expansion is not simply adding machines — first identify which stage is the real bottleneck.

III. Cone vs Gyratory Decision Table (Save This)

Dimension Cone Crusher Gyratory Crusher Selection Logic
StageSecondary, tertiaryPrimaryDifferent positions, not substitutes
Feed sizeRoughly up to 300 mm on standard modelsVery large opening for run-of-mine rockLarge lump size with single-stage intake favors gyratory
Capacity30-1000 t/h depending on modelBuilt for very large continuous dutyEvaluate around the 1000 t/h line
InvestmentMany models, gradual cost curveHigh unit and foundation cost, tall buildingBudget or site constrained favors cone solutions
Tramp ironHydraulic release, automatic CSS adjustmentRigid construction, complex lifting maintenanceErratic metal in feed favors strong protection
Typical useAggregate plants, mid-size mines, concentrator secondaryLarge metal mines, very large aggregate basesMatch scale and operating regime
Plant cost reference300 t/h line roughly USD 300-450k; 500 t/h line USD 600-900kPrimary stage investment is materially higher1000 t/h three-stage with sand making: USD 1.2-1.8M

Note: investment figures are ranges for conventional process routes; actual cost depends on material properties, site conditions and the final configuration list. [To be added: detailed cost breakdown records by plant scale]

IV. Insider Gotchas

  • Capacity quoted as peak throughput: Some proposals cite maximum throughput rather than stable production at a given feed size and CSS — demand verified figures under your duty;
  • Equipment price without civil and lifting costs: Building height, foundation concrete and maintenance cranes for gyratory or large cone installations can rival the machine price — include them in the total;
  • Universal cavity claims: A single cavity claimed to suit all materials typically loses on both product shape and capacity — match the cavity to hardness and target shape.

V. When We Advise Against Each Choice

  • Mid-size plants below 1000 t/h: A gyratory carries too much capital and civil cost; jaw plus cone combinations are more economical;
  • Existing sites with constrained height or difficult demolition: Building height modification often proves harder than the equipment itself;
  • Lines without upstream metal removal: Never rely on hydraulic release alone — the metal detector or tramp iron system is the first line of defense;
  • Multi-product lines changing shape frequently: Very large single machines reduce adjustment flexibility and raise cavity changeover cost.
Site Profile Recommended Route
300-500 t/h aggregate plantJaw plus cone in two or three stages, gradual investment
Above 1000 t/h large baseEvaluate gyratory at primary, cones for secondary and tertiary
Metal mine concentratorAssess primary and secondary stages separately by lump size and scale

FAQ

  • Q: Is a gyratory more advanced than a cone crusher? A: It is not a question of advancement but of circuit position. Gyratories serve primary crushing; cones serve secondary and tertiary. They frequently work together in one circuit.
  • Q: What capacity justifies a gyratory? A: Around 1000 t/h is a common evaluation threshold, further qualified by lump size, operating regime and site height constraints. Larger scale and longer continuous shifts favor the gyratory.
  • Q: Can a cone crusher replace a gyratory in primary duty? A: Sometimes. Standard cone feed is roughly up to 300 mm. If run-of-mine size already fits and capacity is moderate, jaw plus cone is usually more economical than a gyratory route.
  • Q: Does Grand Heavy manufacture gyratory crushers? A: We do not. Our crushing line covers jaw, impact, cone and hammer crushers. If your duty genuinely suits a gyratory, we will say so plainly and let you evaluate other routes — we do not push products that do not fit.
  • Q: What information is needed before selection? A: Material type and maximum lump size, target capacity and product shape, site height conditions and budget. With these four, the Grand Heavy technical team can produce a process and configuration proposal.

VI. Final Verdict

Cone and gyratory crushers are not rivals in a binary choice — they are different workstations in the same circuit. Primary stage selection follows scale and lump size; secondary and tertiary stage selection follows product shape and adjustment flexibility.
